I ended up at one stage with a blade server, that was interesting and deafening to watch :) I am trying to settle on a single make sff pc
for all. The dell FX160 are ok but under powered and hard to find.

Try looking for a Dell Optiplex 7010. Small but plenty powerful.
Mine's an i5, 8 GB RAM (up to 32 GB!) and with a new SSD, quite peppy
for a little machine. I paid $30 for the little box at a nearby
hamfest last spring. I dropped $26 for a new 512GB SSD that really
gave it a performance boost. I'm wanting to get 2x16GB RAM for it but need other things first.
You could pick up a cheap used appliance firewall, load OpenWRT onto
it and get a lot of the functionality of pFSense without the
power drain/space usage. I've got a $5 Netgear router running DD-WRT
and a cast-off running OpenWRT and I'm continually surprised at what OpenWRT can do on commodity hardware.
I have two of them, both with Core i7-3770 (3.4 GHz) processors and 8
GB RAM. 1 is a minitower case which is my Win11 desktop, and the
other
is a SFF case which runs Slackware Linux 15.0 and MBSE BBS 1.0.8.4 for this node. I've found them to be quite reliable. I don't have SSDs
in either of mine, but might upgrade at some point.
Can OpenWRT do a VPN and run Snort? I've not used OpenWRT before.
Better to stick with Pfsense on commercial grade server hardware IMO.

SFF or USFF? I'm looking for a USFF box for my home lab that'll take
32GB of RAM. Most of the smaller systems seem to max out at 16GB.
I have a SFF 3050 with an i5, 32GB of RAM and a NVMe drive. Nice
little box. I ran it on Windows 10 for an hour before loading proxmox
on it, and it was a fast little system.

USFF. Tiny little box. Great for my tiny apartment.
I'm looking for 3 of those to make a Proxmox cluster. I have 2 nodes now, but to properly cluster you need 3 to make a consensus. Use ZFS filesystems for storage and you can cluster storage and make it fully high availability.
